High-Productivity Solutions for the Manufacturing of Insulation Panels

In the global insulation market, manufacturers are increasingly looking for high-productivity, flexible and technologically advanced production systems capable of meeting the growing demand for energy-efficient building materials.

Insulation boards production lines represent one of the most efficient solutions available today for producing lightweight, high-performance insulation boards used in construction and HVAC applications.

SAIP designs and manufactures complete flexible facing panels production lines, combining advanced polyurethane processing technology, automation systems and process control to deliver high productivity, consistent panel quality and operational efficiency.

What Is a Boardstock Production Line?

A Boardstock production line is an industrial system designed to manufacture insulation boards with flexible face.

Instead of metal sheets, the process uses two flexible substrates such as:

  • Kraft paper
  • Aluminum facing (embossed / flat)
  • Glass fleece (coated and pure)

During production, the polyurethane foam is metered, mixed and distributed between the two substrates and expands inside a double belt conveyor system, where the panel is formed and stabilized.

This process produces lightweight insulation boards with excellent thermal performance, suitable for multiple construction and industrial applications.

Applications of Flexible Facing Polyurethane Panels

Flexible facing polyurethane panels are widely used across different industries thanks to their versatility and high insulation properties.

Typical applications include:

Building insulation

  • wall insulation
  • roof insulation under tiles
  • thermal insulation inside masonry walls

External insulation systems

  • insulation boards for ETICS systems (External Thermal Insulation Composite Systems)

HVAC systems

  • aluminum-faced panels used for air duct manufacturing

Compared with rigid-faced panels, there types of panels are often used in residential construction and renovation projects, making them a key product in the growing energy-efficiency market.

High-Speed Production Lines

One of the most important advantages of Boardstock panel lines is their exceptional production speed.

Traditional rigid-faced panel lines typically operate at around:

10 m/min average production speed

Flexible-faced production lines, on the other hand, can operate at speeds of:

40 m/min or more, depending on panel thickness and formulation.

This means it can achieve up to four times the productivity of a traditional metal panel line.

To support these production speeds, SAIP lines are designed with:

  • double automatic decoilers for lower and upper substrate coils
  • automatic coils splicing systems
  • double belt conveyors with length up to 60–70 meters
  • high-speed cutting groups
  • automated panel handling and cooling systems
  • panels processing and packaging systems

These technologies ensure continuous production with minimal downtime.

Flexible Manufacturing and Smart Automation

Modern flexible facing panel production lines integrate advanced automation and process control systems to maximize efficiency and flexibility.

Key features include:

Thickness change during production.

The line can automatically adjust panel thickness during operation without stopping production.

For example, the system can move from 50 mm panels to 60 mm panels by automatically controlling:

  • double belt opening
  • polyurethane output
  • line speed

This significantly reduces production downtime.

Production of “Tapered” Insulation Panels

SAIP Boardstock lines can also be configured to produce “Tapered” insulation panels, which have variable thickness.

These panels are commonly used for:

  • roof insulation systems
  • drainage slopes on flat roofs
  • creation of roof slopes

To achieve this, the double belt conveyor can be inclined along the entire production length, allowing manufacturers to switch between flat panels and tapered panels with minimal production interruption.

Advanced Polyurethane Metering and Mixing Technology

Continuous innovation in polyurethane metering and mixing technology plays a crucial role in improving production efficiency.

Modern SAIP systems can simplify traditional dosing circuits by:

  • reducing the number of pumps or components
  • simplifying the mixing system
  • improve plant maintenance

In addition, process adjustments in catalysts or additives can be immediately visible on the lay-down area, allowing operators to optimize foam formulation in real time and reduce production waste.

Meeting the Global Demand for Energy-Efficient Insulation

The global push toward energy-efficient buildings and sustainable construction is driving demand for high-performance insulation materials.

Flexible facing panels are increasingly used in:

  • residential construction
  • renovation and retrofitting projects
  • HVAC ventilation systems
  • energy-efficient building envelopes

For manufacturers, investing in high-speed insulation boards production lines offers a strategic opportunity to expand into a fast-growing global market.
